Bridging the gap between batch and continuous processes: the IKA DK 25.11 flow-through reactor

In modern process engineering product development, pharmaceutical synthesis and industrial cosmetics manufacturing, the scale-up from batch laboratory processes to continuous production represents one of the greatest technological challenges. Traditional dispersion in so-called batch operation (the processing of a defined quantity in an open beaker or closed reactor) quickly reaches its absolute economic and physical limits in mass production or when processing extremely large volumes. To overcome precisely this process-related limitation, IKA has developed the revolutionary DK 25.11 flow-through chamber (MPN 0002518000). This highly specialised, solid stainless steel component is the crucial centrepiece for transforming your existing laboratory dispersion system into a fully-fledged, continuously operating in-line homogeniser – such as the UTL 25 digital Inline ULTRA-TURRAX system®. With this accessory, you can take your sample preparation from a static laboratory environment to a dynamic, industrial production level.

The perfection of in-line dispersion (continuous flow process)

The physical principle behind the IKA DK 25.11 flow-through chamber is as simple as it is ingenious. The chamber is fitted directly around the rotating dispersing tool with a positive-lock connection. Instead of lowering the dispersing tool into a static vessel, the liquid medium to be processed is actively pumped or drawn into the chamber via a hose system. The chamber is equipped with precisely dimensioned connections for this purpose: the inlet is optimised for hoses with an internal diameter of 13 millimetres, whilst the outlet is designed for 9-millimetre hoses. As soon as the liquid flows into the chamber through the 13-mm inlet, it is inevitably forced – with no possibility of bypass – through the extremely high-energy high-shear zone between the rotor and the stator of the clamped dispersing tool. There, the particles are subjected to immense mechanical impact, shear and cavitation forces before the now perfectly emulsified or homogenised dispersion leaves the chamber via the 9-mm outlet. This continuous flow process (in-line operation) guarantees an absolutely uniform, reproducible energy input into every single drop of your valuable sample – a quality feature that is often very difficult to achieve in conventional batch operation.

A double benefit: completely eliminating air ingress in batch operation

However, the technological brilliance of the IKA DK 25.11 is evident not only in continuous inline systems, but also in the classic beaker application. The chamber is ideally suited for use in modified batch operation. In this case, the flow-through chamber is also mounted around the dispersing tool. The key point for the user: during operation, the chamber must be positioned entirely below the liquid surface of the medium. This complete enclosure of the high-shear zone suppresses the typical deep vortex formation within the vessel. There is absolutely no unwanted air ingress caused by turbulence. Sensitive ingredients, active pharmaceutical ingredients (APIs) or oils susceptible to oxidation are thus effectively protected from destructive contact with atmospheric oxygen. Furthermore, the dreaded foaming that occurs with surfactant-containing samples is completely eliminated.

System integration and vacuum compatibility

As an original IKA accessory, the DK 25.11 flow-through chamber is perfectly matched to the existing product range. It is an essential component of the UTL 25 digital Inline ULTRA-TURRAX® system. To commission the system, you must use the appropriate ‘IL’ (Inline) special tools. The chamber is exclusively compatible with the high-performance dispersing tools S 25 KV – 25 G – IL and S 25 KV – 25 F – IL. These KV tools are fitted with high-quality mechanical seals. When combined with the DK 25.11 chamber, this creates a hermetically sealed system that allows operation under demanding vacuum conditions or even at a system pressure of up to 6 bar without any problems. To ensure a safe, stable and vibration-free installation in your plant, IKA also offers the precisely matching mounting bracket, known as the AD 25 Mounting Support.

Highest material quality and GLP-compliant hygiene

As the DK 25.11 flow-through chamber is continuously exposed to the medium being processed during inline operation, uncompromising material quality is of the utmost importance. The chamber is made from solid, highly resistant stainless steel and withstands even aggressive solvents, acids and strong alkalis in everyday industrial use. The chamber’s modular design is simple, compact and robust. It can be dismantled extremely easily for cleaning purposes without the need for special tools. For microbiological or medical applications in sterile environments, the entire component is, of course, fully autoclavable and sterilisable. Invest in the IKA DK 25.11 flow-through chamber to transfer your valuable dispersion processes from the beaker directly into a highly efficient, air-free and continuous production process.

Customised requirements & accessories

The DK 25.11 is a technical masterpiece, but it absolutely requires the correct system components. Please ensure that you also order one of the two special tools (S 25 KV - 25 G - IL or S 25 KV - 25 F - IL) for in-line operation. As in-line systems are often integrated into complex pipework or pump circuits, absolutely rigid and secure installation is essential. We strongly recommend the AD 25 Mounting Support bracket for this purpose. If you wish to process highly viscous liquids, please note that the system is not self-priming and an external pump should be fitted upstream. Our highly specialised procurement service will be happy to advise you on the bespoke design of your continuous UTL 25 inline system.

Process reliability in continuous operation: The IKA UTL 25 digital Inline ULTRA-TURRAX The IKA UTL 25 digital (MPN 0010006856) represents a specialised class of high-performance laboratory dispersers. Whilst conventional batch dispersers (immersion units) are held directly in an open beaker, the UTL 25 digital operates on the inline principle (continuous flow). This makes it an indispensable tool for simulating industrial-scale processes, for producing ultra-fine emulsions without air entrapment, and for the safe processing of critical substances in closed systems. With a speed range of up to 25,000 min⁻¹ and proven rotor-stator technology, this unit bridges the gap between laboratory experiments and pilot-scale operations. The inline principle: why continuous flow rather than batch? The IKA UTL 25 digital differs fundamentally from conventional agitators. In inline dispersion, the medium is not swirled in an open vessel but is pumped through a closed working chamber (or conveyed by the suction effect of the rotor). This offers decisive advantages for demanding applications: Prevention of air ingress: In open vessels, a ‘Trombe’ (vortex) often forms, drawing air into the product. This is undesirable in the case of creams, lotions or oxidation-sensitive substances. The UTL 25’s closed system effectively prevents this. Controlled shearing: In batch operation, some particles pass through the shearing zone frequently, whilst others do so rarely. In inline operation, every particle must pass through the rotor-stator gap before leaving the outlet. This guarantees an extremely homogeneous particle size distribution and reproducibility. Safety: As the system is sealed by hose connections, no vapours or aerosols escape. This is essential when working with toxic or volatile solvents. Performance and digital control At the heart of the IKA UTL 25 digital is a powerful drive with a power consumption of 500 watts. It enables speeds ranging from 3,000 to 25,000 rpm. The high circumferential speed of the rotor tips generates enormous shear forces, which reliably break down droplets and particles to the micro- or even nano-scale. The ‘digital’ designation stands for ease of use and process monitoring: LED display: The speed is clearly displayed, enabling the precise setting of experimental parameters. Timer function: You can set process times to carry out standardised test series (SOPs). Interface: The device can be controlled and monitored via USB (using the optional labworldsoft software®) to document speed-time profiles. Scalability: From the laboratory to production A key area of application for the IKA UTL 25 digital is ‘upscaling’. In the chemical and pharmaceutical industries, products are often manufactured in large-scale inline machines (e.g. the IKA 2000 series). If you carry out development work in the laboratory using a simple beaker stirrer, the results often cannot be transferred to large-scale production. The UTL 25 digital simulates the fluid dynamics and shear conditions of large-scale machines on a laboratory scale. A formulation successfully developed here is highly likely to scale up to production plants without any problems. This saves time and costs in process development. Flexibility in setup: recirculation vs. single-pass The instrument offers maximum flexibility when conducting experiments: Recirculation (loop): The outlet is reconnected to the inlet vessel via a hose. The product passes through the shear zone multiple times (‘multipass’). Ideal for achieving very narrow particle size distributions. Single-pass: The product is conveyed once from a feed vessel through the machine into a collection vessel. Ideal for continuous processes or where shear sensitivity is critical. The rotor’s flow capacity is often sufficient to draw in low-viscosity media automatically. For higher-viscosity media, an upstream pump may be necessary to ensure flow. Durability and cleaning The working chamber and the dispersing tool are made of high-quality stainless steel and are chemical-resistant. Cleaning is extremely simple: it is often sufficient to rinse the system whilst it is closed using a suitable solvent or cleaning agent (CIP – Cleaning in Place). However, the dispersion chamber can also be dismantled for thorough cleaning or sterilisation. An optional temperature sensor (PT 1000) can be connected directly to the unit to monitor the product temperature at the outlet – an important feature, as high shear forces always generate heat. Application examples Cosmetics: Production of ultra-fine emulsions for creams and lotions without air pockets. Food: Homogenisation of dairy products, juices or sauces. Chemicals: Dispersing pigments in paints or varnishes in a continuous flow. Pharmaceuticals: Cell disruption or the production of active ingredient suspensions. In summary, the IKA UTL 25 digital is the professional solution for laboratories that need to go beyond simple stirring. It brings the benefits of industrial in-line production to your laboratory bench.
